    Uneven steps had developed between adjoining concrete floor slabs at a storage facility in Potts Hill, causing forklifts to bounce as they travelled across the joints. The unstable transitions created a safety risk for forklift operators, particularly when handling loads or working at height.nThe client required a fast, minimally disruptive solution that could re-support the slabs, smooth the transitions and seal the joints against future water ingress, while allowing the facility’s six-day delivery schedule to continue without interruption.

    Problem

    Loss of support beneath sections of the concrete floor had allowed adjoining slabs to move independently, creating uneven steps at the joints. Each time forklifts crossed these transitions, they bounced and became less stable, increasing the risk to operators and potentially affecting the safe movement of stored materials.

    The open and deteriorated joints also provided a pathway for water to enter beneath the slabs. Continued water ingress could come further washout of supporting soil and contribute to further settlement, cracking and spalling. With the facility operating to a demanding delivery schedule, conventional slab removal and replacement would have caused unacceptable disruption.

    A targeted repair was required that could address both the unsupported slabs and the vulnerable joints without taking the operational area out of service for an extended period.

    Solution

    Mainmark implemented a combined Teretek® resin injection and joint-sealing solution across the affected floor area.

    Teretek® resin was injected directly beneath the slab joints to fill subsurface voids and restore uniform support. Where required, the injections were carefully controlled to lift the slabs and reduce the height differences between adjoining concrete sections.

    Following the injection works, approximately 22.6 linear metres of concrete joints were prepared back to clean, sound surfaces. The joints were then filled with a highly flexible, UV-stable and chemically resistant sealant, to provide a durable finish and reduce the potential for water to penetrate beneath the slabs.

    Result

    The treatment successfully filled the underlying voids, re-supported the slabs and eliminated the uneven steps that had caused forklifts to bounce.

    The smoother floor transitions created a safer and more stable operating surface for forklift traffic. Sealing the joints also reduced the risk of future water ingress and washout of the supporting soils, helping protect the slabs against further settlement, cracking and spalling.

    The facility remained operational throughout the works and the treated area was returned to full use immediately, with no disruption to the client’s six-day delivery schedule.
